How to Choose the Right Pallet Size for Your Shipment
Picking a pallet size sounds simple until a load overhangs, a rack shelf comes up short, or a carrier bills you for wasted deck space. Here's how we size pallets on the yard.

Start With What Sits On Top, Not the Pallet
The most common mistake we see on the yard is a buyer who picks a pallet first and then tries to make the product fit. Do it the other way around. Measure your case, carton, drum, or bundle, figure out how those units stack into a stable cube, and only then choose the platform that carries that cube cleanly. The pallet is a tool, not the star of the show.
Grab a real box and lay it out on the floor in the pattern you plan to run. Interlocked, column-stacked, pinwheel, it all changes the footprint. Once you know the length and width of a single layer, you know the deck size you actually need. A load that measures 47 by 39 inches wants a 48 by 40 pallet, plain and simple.

Two minutes of measuring saves you from ordering a skid that leaves product hanging off every edge or, worse, rattling around on a deck that's four inches too big on all sides.
Why 48x40 Became the Default
In North America the 48 by 40 inch pallet, often called the GMA footprint, is the workhorse. It's the size grocery distribution built itself around decades ago, and that gravity pulled almost every other industry along with it. When you buy a standard used pallet from us, this is what shows up unless you ask for something else.
The reason it stuck is simple math with the trailer and the rack. Two 48 by 40 pallets sit side by side across the width of a standard 53-foot dry van with room to work, and the size drops neatly into most warehouse racking. When your pallet matches what everyone else runs, your freight partners, your 3PL, and your retail customers all handle it without a second thought.
That said, default doesn't mean correct. If your product is long, narrow, unusually heavy, or headed overseas, the 48 by 40 may fight you the whole way. The standard is a starting assumption, not a rule you're stuck with.

Overhang and Underhang Both Cost You
Overhang is when product hangs past the edge of the deck. Even an inch of overhang can cut the compression strength of your stacked boxes by a noticeable margin, because the corners of the lower cartons, the strongest part, are left unsupported. Loads with overhang crush, lean, and topple, and they snag on racking and other pallets in transit.
Underhang is the opposite problem and it's sneakier. When the load sits well inside the deck edges, the overhanging pallet corners take the hits during handling, and your boxes lose the edge support that keeps a column stack rigid. You also waste deck real estate you paid to ship.
The target is a load that reaches nearly to the edges of the pallet without going over, ideally within a half inch or so on each side. If your carton math leaves you three inches short in one direction, that's a signal to consider a different pallet size or a different stacking pattern before you commit to a big order.
Match the Pallet to Your Rack and Equipment
Before you settle on a size, walk your warehouse. Measure the clear opening between your rack uprights and the depth of your beams. A pallet that's a hair too wide won't seat, and one that's too deep leaves the load hanging into the flue space, which is a fire-code and stability issue. The rack you already own often decides the pallet more than the product does.
Fork equipment matters too. Standard forks and pallet jacks are built around the two-way and four-way entry of common footprints. If you go with an oddball size, confirm your jacks can actually enter and lift it without the load center throwing off your truck's rated capacity.

Special Cases: Export, Retail, and Odd Loads
Shipping overseas changes the conversation. Much of the world runs the 1200 by 1000 mm or 1200 by 800 mm (Euro) footprint, and ocean containers are sized around metric pallets, not GMA. Loading 48 by 40 pallets into a 20-foot container wastes floor space and can cost you a full pallet position per container. If you export regularly, price out metric sizes.
Retail is the other big one. Big-box and grocery customers frequently mandate a specific footprint and even a specific stack height and pattern in their routing guides. Read that guide before you buy a single pallet, because a chargeback for a noncompliant pallet erases any savings from picking the wrong size.
Then there are the genuine oddballs: a nine-foot length of pipe, a squat 4,000-pound machine base, a load that's all weight and no volume. Those almost always want a custom platform, and trying to force them onto a stock size is how pallets and product both get damaged.
A Quick Field Method for Sizing
Here's the sequence we run when a customer isn't sure. First, measure one packed unit and decide your stack pattern. Second, calculate the layer footprint and compare it to standard sizes, aiming for near-edge coverage with no overhang. Third, check the total weight and stack height against the pallet's rated capacity and your rack. Fourth, confirm the footprint against any customer or carrier requirement. Only then do you order.
If two sizes both work, pick the more common one. Availability, price, and resale value all favor the standard footprint, and you'll never struggle to source replacements. Uniqueness in a pallet is a cost, not a feature, unless the product truly demands it.
When in doubt, buy a handful of each candidate size and run a real load. A twenty-dollar test beats a two-thousand-dollar order of pallets that don't fit your rack.
